Industrial robot faults & lost mastering — Fanuc, ABB, Yaskawa, KUKA, Kawasaki

An industrial robot is really a system of controller + servo drives + teach pendant + comms to the PLC line. In Vietnam the common ones are Fanuc, ABB, Yaskawa Motoman, KUKA, Kawasaki, Nachi — many old, with hard-to-find docs. Typical faults: alarms, encoder/battery faults, lost mastering (lost axis zero), a frozen teach pendant, dropped robot↔PLC comms. Identify by brand & controller

  1. Fanuc — R-J3 / R-30iA / R-30iB controllers; Arc Mate, M-series. SRVO/SYST alarms; frequent lost mastering, battery/encoder faults (SRVO-062/068).
  2. ABB — S4C / IRC5 controllers; IRB robots. 3xxxx-type error codes (e.g. 37001 on jogging), revolution counter / calibration.
  3. Yaskawa Motoman — YASNAC / DX100 / NX100 / YRC1000 controllers. Encoder alarms, home position, ATC.
  4. KUKA — KRC1 / KRC2 / KRC4 controllers; KRL language. EMD mastering, config errors, A2-axis torque.
  5. Kawasaki / Nachi — Kawasaki C / D / E controllers (e.g. RS080N): ABS encoder errors (e.g. E1038), 1KP board, teach pendant; Nachi similar.

Robot faulting / stopping the line?

Send: brand + controller (R-30iA, IRC5, DX100, KRC4, RS080N…), the alarm code on the teach pendant, the symptom. Get a quick direction.

Common faults & how to diagnose

  1. Read the exact alarm Photo the teach pendant + note controller/firmware; look up the code for that brand (don't guess from another brand's code).
  2. Encoder & battery (ABS) A weak encoder battery loses absolute position; replace it correctly, then re-master/zero the axes.
  3. Mastering / zeroing The robot lost its axis zero → restore via the brand's exact procedure; a mastering backup is essential to restore it precisely.
  4. Servo drive / amplifier Overcurrent, overheat, motor/feedback cable, brake — localize axis by axis.
  5. Robot ↔ PLC comms The robot is an I/O device/adapter on EtherNet/IP, Profibus, DeviceNet — check address, mapping, GSD/EDS, status LEDs.
  6. Back up programs + parameters Save the program, mastering data, I/O config — for old gear, losing it is very hard to rebuild.
⚠️ Robots can move suddenly and forcefully. Only work when safety is ensured (teach mode, low speed, nobody in the danger zone). Safety circuits / E-stop / fence → official channel, never tampered with.
